Especially, the effect of insertion depth of welding tool on microstructural changes and mechanical properties was investigated in order to obtain the optimum spot friction stir welding condition. The lap shear load of spot friction stir welded A 5052 alloy plates showed lower value at the shallowest insertion depth and increased with tool insertion depth. At 1.6mm, the maximum value of 3.35 kn was obtained, and then dropped to lower load when the insertion depth was deeper. Spot friction stir welded joints showed shear fracture mode at shallower insertion depths and fracture mode changed to plug fracture mode as the insertion depth was deeper. * Corresponding author : ymyeon@ssc.ac.kr (Received September 20, 2005) Key Words : Spot friction stir welding, A 5052 alloy sheet, Lap joints, Solid state joining process, Automotive, Al alloy spot welding 1. 서론 자동차의연료소비를절감시켜 CO 2 배출가스를저감시키기위한방안의하나로자동차의경량화가진행됨에따라종래재료를대체할수있는경량화재료로서알루미늄 (Al) 합금의역할이중요하게되었다. 이에따라최근자동차분야에서 Al합금의사용비율및사용부위가점차증대되고있다. Al합금은강판에비해열전도도및비열이높고전기저항이낮아발열하기어려우면서도열이방출되기쉬워용접하기가쉽지않았다. 이때문에기존의점용접기술로 Al합금판재를용접하는경우, 고전류 고가압력 단시간의용접이필요하여 1) 용접주변설비의대형화 가요구된다. 또한, Al합금표면상에존재하는산화피막과전극과의반응에의해전극수명이저하하는문제점이있어 2) 이를극복할수있는새로운점용접기술이요구되어왔다. 한편 2001년에마찰교반접합법 (Friction Stir Welding: FSW) 의원리를응용한마찰교반점용접 (Spot Friction Stir Welding: Spot FSW) 3-5) 기술이개발되어자동차차체용 Al합금을고상상태로접합할수있는새로운점접합기술로서주목받고있다. 마찰교반점용접기술은접합툴을회전시키면서겹치기이음부의상판및하판에삽입시켜상 하판을소성유동시킴에의해접합계면을활성화시켜접합하는접합법이다. 전력소비가매우적고툴수명이길며환경친화적점접합기술이라는장점을갖고있어선진국의경우, 大韓熔接學會誌第 24 卷第 1 號, 2006 年 2 月 71

72 연윤모 이원배 이창용 정승부 송건 자동차패널용 Al합금의점용접에적용되어승용차의후드, 트렁크, 도어및루프등의용접분야에서실용화되고있다. 그러나국내에서는마찰교반점용접기술에관한보고 6-8) 는있지만, 아직이러한기술을자동차 Al 합금판재의점용접에적용하고있지는못하다. 따라서본연구에서는자동차패널용 Al재료로서적용도가높은 Al-Mg 계 Al합금판재의마찰교반점용접에관한기초적연구의일환으로 A 5052합금을선정하여툴삽입깊이의변화에따른마찰교반점용접접합부의조직및기계적특성을조사하였다. 2. 실험방법 본실험에사용된 A 5052-H32 합금 ( 압연재 ) 의화학성분및기계적성질을 Table 1 및 2 에나타낸다. 접합용툴소재로서는 SKD11 을사용하였다. 접합시의툴각도는 0 로하였으며겹치기점접합하고자하는면을밀착시켜접합용지그 (Jig) 로견고하게고정시킨후마찰교반점용접실험을행하였다. 핀의삽입깊이의영향을조사하기위하여 2500rpm의회전속도하에서삽입깊이를 1.45 1.65mm로변화시켰으며접합시간은 1초로하였다. 마찰교반점용접접합부의경도는마이크로비커스경도시험기를사용하여접합중심부로부터 0.25mm간격으로측정하였으며시험하중은 25gf로하였다. 마찰교반점용접부의인장전단강도평가에는 90 30 1mm 크기의시편을사용하여 1.67 10-5 m/sec 의변형속도로하중을가하여시험을행하였다. 마찰교반점용접재의표면및이면상태를광학현미경으로관찰하여접합부의외관상태를조사하였다. 또한, 접합부미세조직을관찰하기위하여버후 (buff) 연마후에칭용액 (Keller 용액 ) 으로약 10초간부식시킨후광학현미경으로마찰교반점용접부상태, 접합조직및접합결함유무등을상세히관찰하였다. 인장전단시험후, 파괴거동을파악하기위해파단면을주사전자현미경 (SEM) 을이용하여관찰하였다. Upper Bottom 1.45 1.5 1.55 1.6 1.65 Fig. 1 Images of upper and bottom surface of spot FSW joints with tool insertion depth 3. 실험결과 3.1 마찰교반점용접부조직 툴회전속도 2500rpm 에서접합툴의삽입깊이변화에따른접합부의외관을 Fig. 1에나타낸다. 핀의삽입깊이가증가함에따라표면의툴압흔이비교적깊어지지만이면은평활한상태를나타낸다. 핀의삽입깊이변화에따른접합부의단면마크로조직을 Fig. 2에나타낸다. 접합툴의삽입깊이가증가함에따라핀주위의교반영역이비교적넓어지면서상하판의계면이교반에의해소멸된다. 또한숄더부와접하는상판부의두께는얇아지고숄더주변부의버 (burr) 의양이증가하는경향을나타내었다. 툴삽입깊이 1.65mm인경우, 과다한압입및변형에의해계면근방의상판과하판사이가과도하게벌어지고상판의두께가감소하는현상을관찰할수있었다. 마찰교반점용접한 A 5052 알루미늄합금판재의접합부특성 73 Fig. 3은모재및접합부교반영역의미세조직을나타낸다. 모재 에비해교반영역 에서는툴의회전및압입에의해교반되어미세화된조직이관찰되었는데이는마찰교반접합 (FSW) 의경우에서와같이소성유동및마찰열에의한동적재결정에기인한것으로사료된다. Fig. 4는 Fig. 2에나타낸접합부단면의접합툴이삽입되었던부분의좌측주변에형성된계면의고배율형상을나타낸다. 툴삽입깊이가얕은경우 (1.45mm, a) 에는상 하판사이의계면이뚜렷이존재하며원래맞댄면에서수직방향으로상승된양상을나타내고있지만, 툴삽입깊이가 1.55 1.65mm로증가함에따라 (b, c, d) 상 하판재사이의계면이점차적으로소멸됨을알수있다. 툴삽입깊이가깊어짐에따라소성변형량의증가및접합부의온도상승으로인해계면이소멸되어더욱견고하게접합이이루어졌음을예상할수있다. Fig. 6은툴삽입깊이의변화에따른접합부의경도변화를나타낸다. 5052 알루미늄합금모재에비해접합부근방의경도는상당히감소하는경향을나타내고있으며일반적인가공경화형알루미늄합금의마찰교반접합부의경도거동과상이한결과를나타내고있다. 마찰교반접합한가공경화형알루미늄합금의접합부근방의경도분포는제2 상의소멸없이전위밀도의증가와미세결정립의형성에의해모재와거의유사하거나약간연화한다고보고 9,10) 되고있다. 그러나본실험결과에서는모재에존재하고있던전위들이마찰교반작용에의해회복및재결정립이생성되는과정에서대부분소멸되었기때문에연화되었을것으로사료된다. 툴삽입깊이의변화에관계없이툴핀에매우인접되었던 Micro Vickers hardness (Hv, 25g) 105 100 95 90 85 80 75 70 65 60 55 50 SZ Shoulder Pin Insertion Depth 1.45 mm 1.6 mm 1.65 mm -15-10 -5 0 5 10 15 Distance from weldcenter (mm) Fig. 6 Hardness distribution of spot FSW joint with tool insertion depth Pin 大韓熔接學會誌第 24 卷第 1 號, 2006 年 2 月 73

74 연윤모 이원배 이창용 정승부 송건 s부분, 즉 SZ부의경도는접합부주위에비해약간증가되었다. 접합핀부에인접한영역의경도증가는더욱미세한재결정립의형성에의한것으로사료된다. 툴삽입깊이가깊어질수록그연화정도는적게나타나는데이는보다큰변형이도입되어삽입깊이가얕은경우에비해재결정립내에전위밀도가약간상승하였을것으로예상할수있다. 3.2 접합부의기계적특성 Thickness of upper plate (mm) 1.2 1.0 0.8 0.6 0.4 0.2 Fig. 7은핀삽입깊이변화에따른접합재의인장전단시의파단하중을나타낸다. 파단하중은핀삽입깊이가증가함에따라증가하여 1.6mm 의삽입깊이에서최대값 ( 평균값 3351N) 을나타내었으며삽입깊이가더깊어지면약간저하하였다. 본실험에서얻어진최대인장전단하중값은마찰교반점용접된기타합금즉, 6114-T4 Al합금 (3.0kN, 0.94t) 11), 5754 Al합금 (2.5kN, 1.1t) 12) 및 6000계 Al합금 (2.6kN, 1t) 13) 의경우보다우수한결과를얻을수있었다. Fig. 8은툴삽입깊이의증가에따른숄더근방의상판의두께변화를나타낸다. 툴삽입깊이가 1.45mm인경우에는두께가약 0.8mm 정도지만, 툴삽입깊이가증가함에따라두께는감소하여 1.65mm의경우에는숄더부의상판두께가약 0.4mm 로감소하였다. 따라서툴삽입깊이가 1.65mm 인경우, 인장전단강도가오히려감소하는것은숄더압입의영향에의한상판의두께가감소되어전단파단저항이저하하기때문으로판단된다. 접합부의전단인장하중은툴삽입깊이가 1.6mm 까지증가하는동안에는접합면적의증가에의해전단인장하중이상승하여최대값을나타낸다. 그러나툴삽입깊이가더깊어질수록접합면적은증가하지만변형량의증가로인한상판두께가얇아져응력집중에의해접합계면보다접합강도가저하하여전단인장하중이다소감소한다. 4000 0.0 1.45 1.55 1.65 Pin insertion depth (mm) Fig. 8 Thickness variation of upper plate below the tool shoulder with tool insertion depth Fig. 9는인장전단시험후의파단상태를나타낸다. 인장전단시파단하중이낮았던툴삽입깊이가 1.45mm 인경우핀주변을제외하고는거의접합되어있지않아툴압흔중앙부인핀주위에서파단되는형태를나타내었다. 그러나인장전단파단하중이높았던툴삽입깊이 1.6mm 의경우에는숄더압흔주변에서파단이일어남을알수있다. Fig. 10은인장전단시험후의파면상태를 SEM으로관찰한결과이다. 1.45mm의툴삽입깊이의경우, 툴숄더의압입력이충분히가해지지않아접합핀의교반작용을주로받아접합이이루어졌던영역에하중이가해져주로판재의길이방향으로파단하는전단파단 (shear fracture type) 형태를나타낸다. 또한그주변부는숄더하중이가해진흔적은보이지만접합이충분히이루어지지않았음을알수있다. 그러나툴삽입깊 이가 1.6mm 이상인경우에는툴숄더의압입에의해상판및하판이견고히접합되어판두께방향으로파단하는너깃풀혹은플러그파단 (nugget pull or plug fracture type) 형태를보여준다. 1.45 mm 1.6 mm 3500 Failure load (N) 3000 2500 2000 1500 1000 500 0 1.45 1.50 1.55 1.60 1.65 Pin insertion depth (mm) Fig. 7 Relation between pin insertion depth and tensile shear failure load Upper plate Bottom plate Fig. 9 Appearances of joints after tensile shear test 74 Journal of KWS, Vol. 24, No. 1, February, 2006

마찰교반점용접한 A 5052 알루미늄합금판재의접합부특성 75 4mm 4mm 4mm Fig. 10 Low magnification SEM images of fracture surfaces of bottom plate with tool insertion depth: 1.45, 1.60 and 1.65mmv 루미늄합금의마찰교반점용접부의특성을조사한결과, 다음과같은결론을얻을수있었다. 1) 툴삽입깊이가증가함에따라접합부표면에는툴압흔이약간깊게나타나지만이면은삽입깊이의변화에관계없이평활한상태를나타내었다. 2) 툴삽입깊이가증가함에따라핀주위의교반영역이비교적증가되었으며이에비례하여소성유동에의한버의양이증가되고숄더부와접하는상판부의두께는얇아졌다. 또한, 핀주위의교반영역에서는모재의조직에비해미세화되는경향을나타내었다. 3) 인장전단하중은접합툴의삽입깊이가증가함에따라증가하여 1.6mm 의삽입깊이에서최대인장전단하중 (3351N) 을나타내었으며숄더의압입이작용하는영역에서파단되었다. 그러나그이상의삽입깊이에서는인장전단하중이감소하였다. 4) 인장전단시험후의파단부를관찰한결과, 툴의삽입깊이가얕은경우에는 shear 파단형상을나타냈으나툴의삽입깊이가깊은경우에는 plug 파단형상이관찰되었다. (d) 참고문헌 40 μm Fig. 11 High magnification SEM images of fracture surfaces after tensile shear test with tool insertion depth: 1.45, 1.5, and (d) 1.65mm Fig. 11은 Fig. 10의상판과하판이접합되었던핀외주부를 SEM으로확대관찰한것으로서인장전단하중이비교적낮았던툴삽입깊이 1.45mm의경우에는접합흔적이거의미미하지만툴삽입깊이 1.5mm 의경우에는인장전단시생성된돌기도관찰되었다. 또한, 1.65mm 의경우, 인장전단에의해돌기가크게형성되고그중의일부분이파단되어있음을알수있다. 이와같은툴삽입깊이의증가는접합면적을증가시킬뿐만아니라숄더에의한압입에의계면을밀착시켜접합부강도를증가시키는것으로판단된다. 그러나과도하게깊이삽입한경우는접합면적을증가시키지만과도한변형의도입으로접합부주위의모재두께를얇게하여접합강도를오히려저하시킨다. 4. 결론 본연구에서접합툴의삽입깊이를변화시켜 5052 알 1. 대한용접학회편 : 용접 접합편람, 대한용접학회 (1998) 256-257 (in Korean) 2. 溶接學會編 : 溶接 接合便覽, 日本溶接學會 (1990) 1016-1017 (in Japanese) 3.
